Concrete spalling repair starts with one hard fact: the falling concrete is only the symptom. The real problem is rusting steel inside the member. As the bars corrode, they expand and push the cover off. This concrete spalling repair guide explains how to treat the steel, choose the right repair material and restore the cover properly.

Signs and Causes of Spalling
Spalling usually begins with thin cracks running along the line of the bars. Next, rust stains appear. Finally, pieces of cover break away and expose corroded steel.
In Egyptian buildings, the usual suspects are well known. For example, thin cover, porous concrete and long-term leaks from bathrooms or roofs all speed up corrosion. Coastal air and saline groundwater add chlorides. Balconies, roof slabs and ground-floor columns are therefore common problem areas.
Corrosion cracks versus ordinary cracks
A corrosion crack usually runs parallel to a bar rather than at random. It often comes with brown staining and a hollow sound when tapped. Shrinkage cracks, by contrast, tend to be fine and map-like. Even so, a small exploratory break-out is the only sure way to see the steel.
A patch over rusty steel will fail again. So, every concrete spalling repair must deal with the steel first.
Concrete Spalling Repair Starts with Break-Out and Rebar Preparation
To begin, sound the area with a hammer to map hollow concrete. Then cut the repair boundary with a saw to avoid feathered edges. After that, break out all loose and contaminated concrete, including the concrete behind the corroded bars.
Next, the steel needs cleaning. The Sikacrete-114 data sheet states that embedded reinforcement must be free from scale, rust, oil and grease. In practice, our sand blast works team uses abrasive blasting for this step.
If bars have lost significant section, a structural engineer must decide on added or replaced steel. Cleaning alone cannot restore lost capacity.
Finally, the clean steel receives a protective coating. Sika’s sheet names SikaTop Armatec 110 EpoCem as a suitable example.
Choosing the Repair Material
In concrete spalling repair, the right material depends on the size, position and depth of the repair. The table compares the three routes covered by our data sheets.
| Criterion | MasterProtect 2020 | Latex-modified mortar (Sika Latex / SikaBond LA) | Sikacrete-114 |
|---|---|---|---|
| Type | Three-pack, non-slump epoxy mortar | Site-mixed cement mortar with SBR emulsion | One-component, free-flowing micro-concrete |
| Best use | Honeycombs, arrises, vertical and overhead patches without formwork | Thin to medium patches, renders and bonding coats | Re-casting large sections with formwork |
| Thickness guidance | Build deep recesses in layers | Sika Latex sheet: max 40 mm per layer | 50 mm minimum, 500 mm maximum per pour |
| Key data | 75 N/mm² compressive at 7 days (ASTM D695) | SikaBond LA complies with ASTM C1059 | 60–70 N/mm² at 28 days (EN 196-1) |
| Primer / bond coat | Not required, per its sheet | Bonding slurry brushed in, mortar applied wet on wet | Bonding agent advised on large or dense areas |
Epoxy mortar for overhead and vertical patches
MasterProtect 2020 is a stiff, trowel-applied epoxy compound. Its sheet lists repairs of honeycombing in horizontal, vertical and overhead positions. It also covers arrises without formwork. Pot life is 40 minutes at 20 °C. Note that Sika’s product list now maps it to Sikadur-2020.
Polymer-modified cement mortar
For smaller cementitious patches, many specifications use an SBR additive. Sika Latex improves adhesion, flexural and tensile strength, and reduces water permeability. Its bonding grout is one part latex, one part water, one part cement and one part washed fine sand. Similarly, SikaBond LA is a synthetic rubber emulsion that complies with ASTM C1059.
Flowable micro-concrete for larger sections
Sikacrete-114 is a free-flowing micro-concrete with a 10 mm maximum aggregate size. It suits sections too large for grouts but too small for normal concreting. Its sheet gives 30–35, 45–55 and 60–70 N/mm² at 1, 7 and 28 days.
Practical Execution Steps
Target crews follow the sequence below on most repairs, adjusted to the approved method statement.
- Survey and mark all hollow and cracked areas.
- Saw-cut the edges and break out to sound concrete behind the bars.
- Blast-clean the steel and remove all rust and scale.
- Let the engineer review any bars with section loss.
- Coat the steel with the specified protective primer.
- Saturate cementitious substrates, leaving no standing water.
- Apply the bonding coat where the system calls for it.
- Place the repair material: trowel the epoxy, build up the mortar, or pour the micro-concrete.
- Cure cementitious repairs straight away.
- Inspect by tapping once the repair has hardened.
Pouring Sikacrete-114 correctly
The sheet gives clear rules. Mix a full 20 kg bag with 1.9 to 2.1 litres of water. Use a slow-speed drill or forced-action mixer, never hand mixing. Let the mix stand for 2 to 3 minutes before pouring. Meanwhile, make sure the formwork is secure and watertight.
Egypt’s summer needs extra care. Consequently, the sheet advises chilled mixing water to keep mortar below 30 °C. Cure exposed faces with Antisol-E, polyethylene sheeting or wet hessian.
Common Mistakes in Concrete Spalling Repair
- Patching over rusty steel without breaking out behind the bars.
- Feather-edging repairs instead of saw-cutting the boundary.
- Mixing SikaBond LA or Sika Latex with water only as a bond coat; both sheets require cement and sand.
- Letting the bonding coat dry before placing the mortar.
- Pouring micro-concrete thinner than its 50 mm minimum.
- Skipping curing in hot, windy weather.
- Ignoring the leak that caused the corrosion in the first place.
FAQ
Can I just fill the spalled area with ordinary mortar?
That rarely lasts. After all, without cleaning and protecting the steel, corrosion continues under the patch. Moreover, ordinary mortar often bonds poorly to old concrete.
When should I use micro-concrete instead of mortar?
In general, use it for deeper or larger sections that need formwork. Sikacrete-114, for instance, requires at least 50 mm per pour.
Does the epoxy mortar need a primer?
According to its data sheet, MasterProtect 2020 needs no bonding agent or primer. Surfaces must still be clean and free of laitance.
Can corroded rebar be treated without breaking out?
For the repairs covered here, no. The data sheets require rust-free, scale-free steel, and buried bars cannot be cleaned in place. Breaking out to sound concrete therefore remains a core step of concrete spalling repair.
How soon can a repaired column be loaded?
That depends on the material, temperature and the engineer’s design. The strength table above helps; however, the engineer gives the final approval.
Protecting the Repair Afterwards
A repair restores cover, but it does not remove the cause. Therefore, the next step is to stop the water that started the corrosion. That may mean fixing a bathroom leak, re-roofing, or sealing a balcony.
Material choice also helps durability. For example, the MasterProtect 2020 sheet lists resistance to seawater, sewage and diluted acids. Meanwhile, Sikacrete-114 is vapour permeable, so moisture can still leave the member. Where the exposure is severe, a protective coating may follow. Its selection then becomes part of the method statement.
Finally, record the repaired areas on drawings or photos. As a result, future inspections can check the same locations quickly.
Conclusion
Effective concrete spalling repair treats the cause, not just the hole. Clean steel, protected bars, a suitable bonding method and the correct repair material restore the cover. Curing and leak control then protect the result.
